This will be a place where I will share some of my custom builds...
Just finished today,,,,

Fire extinguisher mount/cubby whole....

First we must choose an area and reverse engineer it in Solidworks,,,

Now the new part,,,
About 2 hours getting all the surfaces to play together...

Now mating the two parts to check tolerances of the surfaces...
Fits right up...

heres the oil cooler ducts from a long time ago...
http://www.rx8club.com/showthread.php?t=148077
soon to be complete... a few mods were needed to fit

Truely from scratch, nothing more than 2 part epoxie ,some hand rasp, some bondo and a sanding block and sand paper...
To finish these they will be glassed into the fender, the current outlet where the oe vent is will be welded over and a new outlet will be cut further towards the wheel well arch...

well since you asked I guess I can give up the goods on the fender project,,,
This one was truely from scratch, Inspiration from the Z06....

Rotr8
06-08-2009, 07:55 PM
Its pretty difficult to do, You have to bring it in as a static surface. This means you have no way of build a feature history(the left column on the Solidworks screendumps) this feature tree is how youve built the part ie lofts, sweeps, boss, cuts.... Machines dont recognize surfaces in the sense of a mesh, you can build surfaces for tooling but you have to run it through several more software packages that make it a water tight solid, of which I do not possess

Custom Gurney Flap for GTO wing....

This stemed from observing the morning due and which parts were wiped away after high speed runs. After observing this many times, Idecided to do several reuns with spraying Meguires quick detailer on the wing and then going for differnt speed runs on the highway,,, What I found was that the most affected areas were the end planes of the wing. The air was wrapping around the c pillar but the air from top roof indentation wasnt reaching the wing enough to have a noticeable effect. The MS wing is the correct and tested hieght, so instead of raising the wing I am creating a Gurney flap. This will help to create a larger seperation layer above the trailing edge of the wing, allowing for an extension of the turbulent airflow at a further distance of the rear of the car...
Essentially Im creating a lip for the wing,,,,

Orange area was the area that was working very well...

http://f.imagehost.org/0119/aero-due-study.jpg (http://f.imagehost.org/view/0119/aero-due-study)

Then I started to draw the area that was lacking starting from the center working outward.

http://f.imagehost.org/0357/CIMG1524.jpg (http://f.imagehost.org/view/0357/CIMG1524)

http://f.imagehost.org/0954/CIMG1525.jpg (http://f.imagehost.org/view/0954/CIMG1525)

http://f.imagehost.org/0188/CIMG1526.jpg (http://f.imagehost.org/view/0188/CIMG1526)

http://f.imagehost.org/0547/CIMG1527.jpg (http://f.imagehost.org/view/0547/CIMG1527)

http://f.imagehost.org/0671/CIMG1529.jpg (http://f.imagehost.org/view/0671/CIMG1529)

Now wrapping the wing with serane wrap so not to pull the paint, the lip will be molded to the trailing edge of the wing...

http://f.imagehost.org/0047/CIMG1530.jpg (http://f.imagehost.org/view/0047/CIMG1530)

http://f.imagehost.org/0052/CIMG1531.jpg (http://f.imagehost.org/view/0052/CIMG1531)

Now for the build, again using Aves 2 part Epoxie....

http://f.imagehost.org/0113/CIMG1532.jpg (http://f.imagehost.org/view/0113/CIMG1532)

http://f.imagehost.org/0784/CIMG1533.jpg (http://f.imagehost.org/view/0784/CIMG1533)

http://f.imagehost.org/0320/CIMG1536.jpg (http://f.imagehost.org/view/0320/CIMG1536)

Creating a defined edge so I can come back and know the exact width later.

http://f.imagehost.org/0882/CIMG1537.jpg (http://f.imagehost.org/view/0882/CIMG1537)

http://f.imagehost.org/0490/CIMG1540.jpg (http://f.imagehost.org/view/0490/CIMG1540)

After curing for 3 hrs in the sun, still green, complete cure time is 24 hrs no shrinkage.

Cool stuff. I like the fenders....I had a similar idea. What are you using as the base there?

Aves Apoxie Sculpt, best stuff Ive ever used, Ive been sculpting for years and this is the industry standard. Its used by the Smithsonian for thier animal and dinosaur displays and by hollywood, it has Zero shrinkage unlike alot of 2 part epoxies which I have found can have up to a 20% shrink during thier green state...

Great job btw.

So you form the Apoxie into your sshape, wait for it to setup, then you can sand it and move it into your final shape, then use that for a mold for your final material like carbon fiber or fiberglass, etc, correct?

^ IS this a PITA to handle like any 2 part epoxy or easier to work with?

Great job btw.

Very easy to handle, more of clay material once you knead it together, has about a 2 hr working/handling time, I find myself mocking things up on average, no matter what the size of the part in about 45mins,,,,

So you form the Apoxie into your sshape, wait for it to setup, then you can sand it and move it into your final shape, then use that for a mold for your final material like carbon fiber or fiberglass, etc, correct?

First and second correct, actually for the molds, I will lay glass over, creating a glass mold, then use that as my mold to create replicas,,,,
But to get the perfectly mirrored part thats a lil more high-tech, the answer to that can be found in the link I posted back in post #6, that is a more comprehensive thread, because it was my first time using the equipment where I work, well car parts at least,,,

Just start removing material, if you look at the first couple fender duct pics you can see that I shave down all the high spots then back fill the lows...
Thats pretty much how I build everything...

Its altittle far, but the fire I had was small and eventually died out on the side of the road, but during the flamming frenzy I was thinking, WTF do I do Im on the side of the road, did have any fire blanket, no water not that I would have used it,,, after that I ve alsways carried a halon with me,,
Anyway if it happens again and is small I will have time to get to it and use it, if the fire is massive well, lets hope that never happens,,,

hahahh I have considered rear over fenders as well as how I would build them and in what material, Actually I plan on releasing an entire bodykit, I have two spare bumpers which I will use to create the winning design in my bumper build thread, an extra set of sideskirts and am still planning the rear diffuser,,,

DO IT!! Make them and wide enough so we can run 10"-11" wheels without a lot of camber!!

Your work truly is great. you should. design several idea's via your on the computer program, of different ideas you feel you could make. and offer to sell them to other rx8 owners looking for unique and custom parts.

As for the version I make for anyone else they may just get the lip...

Clean agent is definately the way to go but if that 1211 or 1301 get rid of it and get something more "kosher" discharging 1211 or 1301 can cause you lots of EPA paperwork headache if the wrong people find out about it(law, possibly insurance, fire depts etc)

if you ever pop your hood to extinguish a fire be careful. i've seen too many videos of hoods being popped and fire instantly exploding from small flickers, to stupid big - like 6-8ft flames. when you open the hood you instantly introduce ventilation, more open O2 sources, and worst of all disrupt thermal layers build up under the hood

What are the chances of you reproducing this for me?

Rotr8
07-29-2009, 09:13 PM
thats a tough question to answer,, this is one of the hardest things Ive built, suprisingly, the size and length made it extremely difficult to keep consistant,,, Its still not perfect and once it is Ill figure out how to reproduce, it will most likely need construction a a silicon mold then Ill have to figure out what material the pour will be I was thinking a very stiff durometer rubber that way fitment would always be perfect and maintain its shape as well,,,
but our vaccumm injectoin machine's tray isnt wide enough so it may be some kind of resin,,,

yeah I know, Ive been stalling on those because there are some materials Ive never used before. Once I lay them in glass the tricky part will be bonding the glass to the aluminum fender. There are three materials that I have researched that I have yet to use and have no experience with that can do this, one by 3M, one called VetteBond used to bond glass fenders to sheetmetal on Vettes, and another one that doesnt have as nice a rep,,,

Ill get on it soon,,,

Im working on my track bumper now, I waterjetted a splitter and am waiting on support rods in the mail, I m gonna sand down the CF lip and then re-clearcoat it, then build some hieght into the splitter to make an easier transition... Im also cutting out more than half of the blocked mesh that is there now for more airflow,,,

yes,,, the rears are much more difficult I had to get two spare sets to frankenstien them together,,, you cannot bake the taillights open like the headlights they are sonically fused together,,,
That will come later down the road...

So fitting in with the theme that Im altering in someway or another every panel of my car,,, New mirrors,,,,
Started yesterday and heres where I am at as of now...
The idea is to reatain the puddle light and mating surfaces so its an easy to do swap, the tricky part will be the internals for the cam/lock system that allows the mirror to be turned back, I may ditch that function since Ive only ever done that once or twice,,,

I sculpt everything by hand first then if I need a mirrored part or duplicated I turn to the computer,,, doing both allows me to think more about how I will execute each piece for replication,,, The first page of this thread you can see I just started with cardboard, tinfoil and Apoxie Sculpt,,,

The new mirror Im building will be a perfect example of this, when Im happy with it I will scan it and have the RP machines build the mirror so the set is exactly the same...

Dive right in,,, I started all these projects because there was a following on here not too long ago that people thought that exterior aftermarket had stagnated, it really hasnt at all and the more people doing projects like these the better it will get,,, IF anyone wants to post there projects up in here feel free to, but I will harrass you to complete them, lol,,,,

The Aves Apoxie Sculpt is extremely easy to work with(just wear gloves, sticks to your skin like tar, ask me how I know) has about a two hour working window(most of my ruff builds take about 30-40 mins to mock up,,, and completely cures within 24hrs absolutely no shrinkage(unlike many simular products, which can have up to 20% shrinkage,,,)

Would love to do that! But in all honesty, I'm not really there yet. What the hell is Metal Fume Fever?

Rotr8
08-23-2009, 05:04 PM
Metal fume fever also known as brass founders' ague, brass shakes[1], zinc shakes, Galvie Flu, or Monday morning fever[2] is illness caused primarily by exposure to certain metal fumes. Chemicals such as zinc oxide (ZnO) or magnesium oxide (MgO), often cause this through breathing fumes created by heating or welding certain metals, particularly galvanized steel.[3] Chromium[4] is also a hazard, from stainless steel. Cadmium,[5] present in some older silver solder alloys can, in extreme cases, cause loss of consciousness within a matter of minutes. Iron itself, and so most simple steels, does not give rise to it, nor does aluminium.[citation needed]

Symptoms
The symptoms are nonspecific but are generally flu-like including fever, chills, nausea, headache, fatigue, muscle aches, and joint pains. A sweet or metallic taste in the mouth which distorts the taste of food and cigarettes is also normally reported along with a dry or irritated throat which may lead to hoarseness. Symptoms may also include a burning sensation in the body, shock, no urine output, collapse, convulsions, shortness of breath, yellow eyes or yellow skin, rash, vomiting, watery or bloody diarrhea or low blood pressure, which require prompt medical attention.[6] Milder flu-like symptoms will normally disappear within 24 to 48 hours, and someone suffering from metal fume fever will usually feel well enough to return to work the next day, despite the fact that they may still be feeling a little bit under the weather. It often takes 4 days to fully recover.

Me and my buddy were welding an access panel for his remote mounted turbo in the back of his car and we really didnt have any ventallated air so that night and the next day is when it really started to kick in,,,

Trying to source out a sheet of mirror, I talked to soem people in my shop and they're extremely confident that they are going to be able to waterjet the mirrors, there will be a slight sandblast around the edge but that can be covered with a trim gasket,,,

Ah... it's not my idea... custom bike shops have been doin' it for awhile.

I just thought about applying it to the 8.... been farting around with the idea making a mirror that's relatively simular to the MS mirrors in Japan ('cept flipped for NA).. was going to try and integrate that style of light into the corners. Or who knows.. maybe just something completely different... doesn't really matter now... the temps are getting too cold to really get into starting up a project now.. le sigh.

Nmmmmmm.... I guess it kinda depends on how you were planning on reproducing the parts... and out of which material. Really all you'd need would be to have the space cut out of the part, place a plastic or alum plug in there, then coat with epoxy / tinted clear coat, let cure and remove the plug. Window created.

Or if you're really lazy... just make a clear plastic plug and place a tint film over it.

haha.. that's if I had a garage or a basement! I live in a condo... and try as I might.. I can't bring myself to work on that stuff in my condo.. I'll be working with foam.. and even though epoxy has a very low odor.. it still smells.. so I'd have to leave it on my balcany to cure with all the other crap that's blowing around up there.

Right now I'm using a dealership to play around and test... I still have to finish my console liner overlays before the temp goes below 20. If I have time I'll make acouple of CF mirror covers for the time being and work on some of my idea's over the winter in Alibre (just got that last week.. woot).

awesome stuff man...I'm excited to see it all together. All great work, but I think my favorite is the mirror so far.

An easy way to make flat sheets is to lay up carbon fiber on a flat sheet of aluminum (not aluminum foil!) that has had release applied to it. comes out perfectly flat and the side of the carbon against the aluminum is perfectly smooth (assuming the aluminum is smooth).

Or like Greg said out of lexan...mcmaster-carr sells all sizes and thickness of plastic sheets up to 54''x64''

Aroo?? Basement? In a condo? You mean like a townhouse? I'm living on the 34th floor.. no where for me to go 'cept out the window :Freak_ani. Honestly... since I got the 8... the biggest thing I want is a garage... I don't really care about the house aspect... but.. just some place I car work on my car / parts.. lol

And DragonPlate is a great place to get some CF...

I think Rotr8's got the right idea... buy some prefabed CF and just cut to shape... if you're really interested in working with CF and are most likely going to try making other things.. then by all means... but pleeeasse be sure to do your research and ensure you have all the right knowledge / safety equipment (specially if you're going to use epoxy).

Rotr8... I'm gonna guess the diffuser is more for show correct? From the image it would look pretty good.. the only thing I'd say is that the back of the thing drops pretty low... and you might have some nasty scraping if you're going up onto a steep driveway or over a speedbump with anything in the truck

bse50
09-02-2009, 02:22 AM
Guess i'm going to try CF then. 120€\squared meter but should be well worth it. I thought about apoxie and not fiberglass because of the many curves and angles i would have to cover. Guess i'll just make a panel screwed to the back and leave some ugliness!
