Coils don't get enough voltage to fire? Weak coils?

Have they been changed out

coils have 25000 miles but they still work well under boost which I thought would be more of a test for them ...

Working well at 14V is different than maybe less than 10V? Do you own a meter?

Maybe swap leading and trailing as an experiment?

If the voltage at the coils is too low due to the I*R drop during start you won't have a strong spark. Add slight compression loss and a weakened battery and a slower starter and you're not going to start. But I'm just pulling ideas out of my *** at this point...

start voltage ranges between 10.8 and 11.5 depending on how much cranking i've done on the battery.

Fixed

http://www.youtube.com/watch?v=DFMk-sn4fMc

Startermotor was fubar . Took it apart and found two of the brushes were worn way more than the other two . so I stretched the springs on the two short ones and voila !!!!

Still will need a new starter motor though because this fix will be very temporary .

Ha, that's pretty brilliant actually. Not being very mechanically minded I wouldn't have thought of that. When I get mine replaced I think I'll ask to keep my old one so I can tear it apart.

Interesting find Brettus.
Though I'm curious... do you have the original, updated, or upgraded starter?

When my original crapped-out on me, I thought the same thing... worn brushes.
Thought I could just replace the worn item instead of purchasing a whole new starter (this was before I knew the updated/upgraded starters utilized a larger motor).
But everything I measured (brush length, commutator diameter, armature, pinion gap, etc) where all within spec.

I noticed the brushes were all resting against the commutator, so there was no gap.
And the brush length was 0.47" (standard it 0.48" and minimum is 0.28" for original MT version).
If it was the brushes, I was going to purchases new ones at McMaster Carr and solder them to the copper wires.

Can you tell me what the brush length is on the worn ones you saw?

No - the 03 starter - seems to do the job very well ATM .

Must have been another issue ?

The copper wire was pretty much bottoming out on the side of the plastic carrier . Length maybe 7mm ..... ish on 2 of the brushes . More on the other 2 .

Count 'em.

In that same start interval, my motor turns over nearly twice as many times.

you can buy all the parts through Mazda, not just the entire starter

same for the alternator

You can buy the parts OR the entire unit for both from Mazda.

However, you cannot buy the BHR starter or alternator from Mazda because it is not a Mazda part.
